Fabrication of new crosmembers for OEM rack

Has anyone looked into fabricating new crossmembers for the oem rack? The plastic don't seem to be to strong. I was thinking that they could be fabricated out of aluminum. Any thoughts?

I had thought about the same thing, I also thought about changing to the Yakima Lowrider with their cross bars.. But that is a little on the expensive side.

I am going to contact a metal fabrication shop in Alexandria, Virginia, they come highly recommended. I am going to bring them one of mine and see what they think. I am hoping to convince them to make them for a reasonable price and maybe get them to sign up as a possible supplier so we can do group buys.

I have spoken to a local aluminum welding shop and come up with a design.

I'm going to have two 52" crossmembers (to carry two sea kayaks side by side) cut out of rectangular tubing about 3/4" so it is similar in size to the original rack (but not the same, I know).

52" seems to be about as wide as I can go without reaching beyond the stance of the vehicle.

The fabricator will then just weld on some "ears" as far apart as the width of the current roof rack tubing so bolts can be used to squeeze the ears tight and secure the crossmembers to the tubing.

A local shop will powder coat them black for about $30 so they don't look too Mickey Mouse.
