My question is why did Toyota weld these cats on the exhaust manifold instead of using flanges? A stupid design flaw! Did Toyota think that these will never fail?
So you couldn't buy some for a couple hundred bucks and put them on yourself. The design is intentional.

Good chance its a bad post cat sensor and not the cats. I swear either its the way the OBDII is setup on the trucks, or the monkeys reading the codes, or (not) reading the service manual. When the $ealership tells you your cats are bad and it will cost you $2300, look at all four of your "O2" sensors. When the $tealership tells you that you have a bad ABS switch on your master cylinder and it will cost you $1600 to replace the whole thing, first go to O'Reilly's and get you a $30 brake light switch and reach behind your brake pedal. Now I'll not go out and guarantee anyone this is YOUR problem, but it sure fixed mine in both cases after I READ the manual. Sure their solution was ONE of the possible problems, just not necessarily THE problem.

So is it possible to replace the oem manifold/cat set up with an after market header and cat combo such as a JBA header and Magnaflow cat? If so, would the sensors work properly (warning lights turn off)?

After a while searching around I came upon this thread. I have a 08 FJ with 97K miles. My four warning lights have been on for over a month. Sometimes they go off but not often. I can hear the "rattle" of the cat converter when i drive but the car performs just fine. I haven't checked but that rattle is usually the cover plate or sheild of the cat. I read in another thread that the lights being on could be a bad sensor but I couldn't track down what sensor they were talking about. I could use a little advise here. Thanks

You need to get the code read, you can't make any assumptions about what is wrong. Depending on where you live, most auto parts places will read the code for free. If they do, write them all down and get back to up.

You need to get the code read, you can't make any assumptions about what is wrong. Depending on where you live, most auto parts places will read the code for free. If they do, write them all down and get back to up.
My 2007 Sun Fusion FJ is on its third set of catalytic converters in under 60k miles. My local dealer's service department told me first "Toyota had a bad run of catalytic converters" which prompted a serious dressing down of the service advisor and the shop foreman for the insult. After raising holy hell with this dealers Corporate customer service person I was told it was"bad gas" even though I used only top tier premium fuel as per the owners manual. My guess is that there is an error in the code written for the fuel management system or the emissions system that is causing the code to set and the extremely annoying dash lights to come on. Other than that it can only be an engine design flaw that allows oil or coolant to burn in the combustion process or that the combustion process is incomplete. My dealer was Stevinson Toyota West in Lakewood Colorado, I'm still trying to obtain a satisfactory solution from them for this problem so I'm going to refrain from comments about them at this time.
I really like my first FJ, it's offroad performance is superior in every respect to anything I've ever owned including Jeeps. Reliability is another issue though, its been to the dealer more times in a year than my old Suburban was in 10.
