If you reinforce from the engine bay side but anchor to the foam it may help more stiffen things up even more. Maybe make some type of threaded insert out of steel with a ribbed (for the FJ's pleasure =P) or rough OD and just stick it in the foam before it dries.That foam would have to be pretty sturdy though. (Larry and Steve are going to kill me for my fix-it ideas again..)

..Also if you fill up all the other body panels of the FJ it just might float!
How about 750 PSI flexural strength. Basically the inner panel would be stiff as a board.

they use that expanding urethane foam in the frame rails and in between body panels of race cars to stiffen them up big time with barely any additional weight

I think that foam might be the answer. As long as it doesnt expand too much or too fast because it might bulge the area in question as the metal used is paper thin. But hey at least its a thought and its got merit.

I would use stringers in the foam if you decide to go this way. Also, strength depends on the density. The only way to keep this as dense as possible, which I bet the rating 750 came from, is to have it compression molded which involves tooling, hydraulic presses etc.. not financially feasible. You will need to create a sealed cavity for the foam while expansion is taking place. This will give you the most strength as possible. another issue that will arise, can the FJ material hold during expansion

The rate of expansion varies with the type of foam used. The really hard stuff expands very minimally compared to the home depot variety.

Getting the right amount for the space used is critical.

I've worked with polyurethane foam for years in manufacturing. How are you determing the amount to use?

Good question. I figure I will need a few cubic feet for each side, so that woud give me a ordering criteria. As far as actually getting the space measured once it is framed in could be tricky. Maybe just a series of measurements. I plan to have the fender wells off, and maybe some other unnecessary crap like the fenders when I do it. I just need to explore the idea more. I also want to test it out on some junkyard stuff or derby cars. I have plenty of friends who would jump at the chance for a free derby car reinforcing job.

I am open to ideas.

Fill it with butter (or margarine), then turn the engine on...when it melts, collect the drippings and measure the volume.
