i just got back from the dealership and the body shop. they told me that there were 2 toyota reps looking at my truck and a japanese rep looking at it as well. the body shop will be disassembling the front of the truck tomorrow to see if they can find the source of the problem.
i talked to the body guy for about an hour and we discussed some of the possibilities as to why this is occuring. there are a few possibilities, but we cannot be sure until my truck is taken apart and some inspection is done.
i was told that either a tsb or a recall will be in order for this issue.
now the kind of bad part. it will be a minimum of 6-8 weeks until a solution is come upon.
everyone needs to sit tight and let toyota do what they need to do to come to their solution.
sit tight guys....the ball has begun to roll and has already gained a lot of speed....

They can take as long as they want....on your FJ, LOL! As long as they can figure out a fix that doesn't involve removing vital engine components. I barely trust our dealership's service department changing the oil on Smokey. I wouldn't want them near this project if it involves removing vital parts. LOL, our Toyota dealership couldn't even find the replacement part number for the TRD CAI air filter when I wanted a spare filter and that was even after calling SET's corporate parts division. I had to go to a Sponsor here, from Gulf States Toyota, to get it.

As we approach page 100 of this thread, I want to thank everyone who was a part of this effort. A major problem was identified and addressed by members of this forum to the point that Toyota has taken an active role in the solution.
It’s nice to see the wheels turning with Toyota. Hopefully a satisfactory resolution is attained as the how the rips and bulges occur and how to properly repair those FJs currently with the problem. It’ll be anxious to see what the final result is.

The 6-8 weeks is hardly a concern. ... And, I just as soon let Toyota take whatever time is required to discover the true source of the problem and completely solve the problem, once and for all.

100% in agreement. It's very possible that without bernd intially discovering this problem and the nearly 1000 posts that have followed so far, Toyota would've never become aware of this.
Not only has this brought the problem to the attention of Toyota, but also to hundreds of FJ owners (including myself) who never would've even known to check their engine bay.
It could've just as easily been written off by dealerhsips as a collection of isolated instances that may not have ever made it any further than an occasional individual fix, if even that.
Again, major kudos to bernd and his discriminating eye that got the ball rolling on all of this. Thanks, Bear!! And, big thanks to everyone else who followed through on making this a known issue to both Toyota and the rest of us.

I see that on the poll that most people are having the rips occur in non modified FJs. Are those people taking them wheeling or just daily drivers maybe a little of both? Just curious i am watching my engine bay since this thread started. It is my daily driver as well as the occasional off road jaunt. Just wondering. Thanks.
