I dont know where you are (EDIT GA)? I am in Illinois. We also ahve some resource in TN. I work with transmissions (110HP to 3000HP) I have access to gear techs, metallurgy labs and failure engineers. Maybe we can fit an analysis in for friends??
Can you get a GOOD picture of the remaining teeth?
A nice close up of the root and flanks would be great. Also as good as you can get,-a close up of the failure area, not the shiny parts the gray/grainy area where the teeth have broken off.
Are there any etched or stamped numbers/codes on the back? I can look into supplier codes and maybe we could find heat treat codes etc.

I found a thread with some very good info. If mine breaks and is not covered. This is what I will do. Since I now have larger tires and will be towing a trailer now and again 4.56 gears are the way to go.
I have read through this entire thread and I am just sitting here seathing! I bought my FJ based on a couple premises, first was I really wanted one since I first saw the prototype in 05. Second was that TOYOTA has a reputation of high quality products and also a rep for standing behind their product. I think a major problem here is once some jackass like the service manager you delt with puts the wammy on you, no one else at Toyota will touch it.
Scary part is the average FJ owner that bought his or her rig for it's ADVERTISED off road capabilities knows far more than most folks that work at Toyota. I know that when I talk to the folks at my local dealer they never have a clue as to what I am talking about. I have a 9/06 build date and this issue has me worried for sure. I agree with the thought here that you have an almost bullet proof case ( nothing is ever certain when it comes to these issues).
If it comes down to a planned demonstration at the dealer you originally took it to please give us some advanced notice. I know that if I do not already have plans I will drive down. Some times you just have to take a stand and let a big corporation know how you feel. I can tell you this much, this is my first Toyota and if situations like this continue, it will also be my last!!
Best of luck, you have a lot of people behind you on this one. Hundreds if not thousands of present Toyota owners that can easily buy a Ford next time around!
